thomas leuschnerHappy NEW YEAR everyone.
Question. Why wont the headlight assy. come off the Kat after I removed the two torx bolts and plastic nut? My Tom M
ills bumper kit is waiting installation.
Can I remove the bumpers from the top side of the Kat or do I have to put it on a lift?
Tom
GRROWLI'm doing this from memory, but I believe there's a third fastener on the bottom. You also need to remove the grill as the headlight assembly slides forward to release. IMPORTANT: count the shims when you remove the screws or you'll have to play with it quite a bit for it to look right.

Back for an edit. I checked the manual (this was BURIED) and now remember that the bottom fastener is an elongated plastic nut over a stud (again, check for shims here as well). Manual does say to remove grill, LIFT UP ON THE FRONT to clear the lower stud, and pull forward. That should do it.

Also, don't need a lift to remove the bumpers, but a short ratchet is very helpful for that last bolt (I used a Craftsman 1/4" ratchet, which just fit).

condorI removed the front bumpers just over the bumper srcews.
The two on the outside are not easy to get off. First time it tooked me over one hour. Later,I did not put the outside screws back on.So , if i switch between the Tom Mills Set or the org. bumpers , it takes now only 20 minutes for the change.
thedqmanTom,
I am also going from memory...but absolute there is a big plastic nut UNDER the assembly that has to come off! It is about 3 inches from the front of the housing, be careful it is delicate.
Also I believe ther are 3 Torks that have to come off not 2

Bob GoetzTom there is a PLASTIC nut on the bottom side of each headlight.
ALLEY CATWhy are you guys removing the headlight assembly to remove the bumpers? Didn't have to do that to get mine removed. Just wondering what advantage that is, when you have to go back and replace shims and alignment.
thomas leuschnerThanks for replies both E Mail and on the board. I looked in from top side of kat and cannot see the other two bolts.
Is this job a blind feel method. I promise not to beat this post to death.
Maybe I am so anxious to do this I am not seeing the forest for the trees.

two on top, plastic nut on bottom. You need to jiggle it to break it loose (2 or 3 "fingers" need to release in the bottom rear when you pull up and forward). You do need to remove the grill.

MDProwlerI was able to remove the bumpers with a standard lenght Craftsmen combination wrench. A shorty was not needed. Once you get the three out that you can reach easily, tilt the bumper down and the last bolt is easier to get to. You have to reach under and around to reach the last bolt.
